Deep-Foam Photolithography — What Changed With 20,000-DPI Inkless Plastic? (Views 0)

Researchers made microscopic air pockets inside plastic and printed at roughly 20,000 dpi without ink. The Tokyo Metropolitan University and Kyoto University team published deep-foam photolithography in Nature on 9 September 2026. The same polymer-film platform also demonstrated superhydrophobic surfaces and picolitre liquid capture. It changes how light and water behave by restructuring the plastic itself.
The headline resolution is striking, but process integration is the more important story. A manufacturer might eventually combine steps now used separately for printing, coating, surface texturing and microfluidic patterning. This article separates what the paper demonstrated from projections about cost and industrial impact.
How does deep-foam photolithography print a polymer?
Photolithography transfers a pattern into a material with light. It is familiar from semiconductor fabrication, but this method selectively foams a polymer rather than etching a circuit. The researchers exposed a photosensitized film to deeply penetrating ultraviolet A light.
Illumination cuts some long polymer chains while crosslinking others into a network. A weak solvent then penetrates the film. The mobile fragments and restraining network interact to nucleate, expand and, under selected conditions, collapse pores.
Bread bubbles offer a simple analogy, with one crucial difference: this film does not rise uniformly. The light pattern determines where micrometre-scale regions expand or collapse. The actual mechanism combines photochemistry, solvent permeation and polymer viscoelasticity.

Why do white and diffractive colours appear without ink?
White paint normally relies on pigment particles that scatter many wavelengths. Deep-foam photolithography uses a disordered population of tiny pores instead. Like the scales of an ultra-white beetle, the material’s own structure scatters light and creates structural white.
The Nature paper reports white and greyscale inkless printing at about 20,000 dpi, with patterns fine enough to produce diffractive colour. Selectively collapsing pores also creates hierarchical roughness and lotus-like superhydrophobicity.
Conventional inkjet adds colourants, water-repellent coatings add a chemical layer, and 3D printers deposit material layer by layer. DFP changes the internal structure of an existing film. That lets one substrate carry optical, height, wetting and fluid-handling functions.

Aspect ratios of 20 and picolitre capture — what is proven and what is missing
The process worked across amorphous and semi-crystalline polymers and patterned both films and fibres. Expanded and collapsed foams reached aspect ratios up to 20. Aspect ratio compares height with width, so this means tall, narrow structures could be formed.
The team also patterned wetting behaviour to confine picolitre volumes of liquid and colloidal material. A picolitre is one trillionth of a litre. Placing such small samples at defined locations could matter for diagnostic chips and chemical analysis.
The boundary matters. The paper establishes a mechanism and prototype capabilities. The public abstract does not establish factory throughput, cost per square metre, years of outdoor durability, or food and medical-contact safety. Commercial printing has not been displaced.
Where could fewer process steps cut costs?
Manufacturing economics is not just a resin price. Every pass through a factory can add equipment, alignment, cleaning, drying, inspection and scrap. If one patterning step can create colour, water repellence and fluid guidance, avoided process steps may matter more than a few grams of polymer.
Security printing and smart packaging are an early candidate. Fine 20,000-dpi patterns and angle-dependent diffractive colours could support difficult-to-copy marks. Durable pigment-free white might also reduce ink inventories and drying while placing authentication and water repellence on one film.
Textiles and surface materials are another possibility. The university release points to potential replacement of metallic pigments and PFAS water repellents. PFAS offer strong oil and water resistance but face pressure because of environmental persistence. Matching durability with a simpler material stack could reduce coating and compliance costs, but that remains a projection.
Microfluidic diagnostics present a third route. Micromoulding serves mass production well but tooling makes redesign costly and slow. Silicon and glass methods require cleanrooms and etching. One review compared Pyrex substrate costs of 10–20 cents per square centimetre with 0.2–2 cents for PMMA. Patterning channels and wetting on inexpensive polymers could shorten prototyping cycles for low-volume diagnostic devices.

The $24.2 billion additive-manufacturing market — DFP has no defined share yet
Wohlers Associates and ASTM International valued global additive-manufacturing revenue at $24.2 billion in 2025, up 10.9%. Services grew 15.5%, while system sales rose 3.6%. That suggests spending is shifting toward productive use of installed capacity rather than machines alone.
It is not DFP’s market size. DFP is distinct from conventional additive manufacturing and is not yet a commercial product. The figure only shows adjacent demand for flexible digital manufacturing. A direct forecast requires throughput, equipment cost, yield and customer-qualification data.
Potential beneficiaries are better described by function than ticker symbol: UV exposure and optics suppliers, functional-polymer and photosensitizer makers, roll-to-roll equipment builders, security-printing companies and lab-on-chip manufacturers. Pigment, ink and PFAS-coating suppliers could face competition if functions migrate to physical structure. All of this depends on successful scale-up.
Four questions will decide commercialization
Making one attractive laboratory pattern is different from producing millions of identical pieces. For DFP to become an industrial technology, repeatability and throughput must be quantified alongside resolution.
- Can pore size and colour stay uniform across wide films and continuous fibres?
- How quickly and safely can UV exposure, solvent permeation and recovery run?
- Do colour and water repellence survive abrasion, washing, sunlight and temperature cycling?
- Will residual photosensitizer and solvent pass medical, food, textile and recycling requirements?
Standards matter too. ASTM stresses that repeatable additive manufacturing needs standards, certification and qualification. Customers need shared measurements for reflectance, contact angle, channel dimensions and lifetime before they can write reliable supply contracts.

My view is that deep-foam photolithography is not mainly a sharper printer. It is a possible manufacturing platform that combines optical, water-repellent and microfluidic functions in one plastic sheet. Twenty thousand dpi announces the science. Throughput, defect rate, lifetime and cost per square metre will decide the business.

2만 DPI는 숫자만으로도 눈길을 끕니다. 다만 이 연구의 진짜 의미는 해상도보다 공정 통합에 있습니다. 인쇄·코팅·표면가공·미세유로 제작을 따로 하던 제품에서 몇 단계를 합칠 가능성이 생겼기 때문입니다. 어디까지가 논문으로 확인됐고, 어디부터가 비용 절감 전망인지 선을 그어 보겠습니다.
딥폼 포토리소그래피는 어떻게 플라스틱을 ‘인쇄’할까?
포토리소그래피는 빛으로 원하는 무늬를 재료에 옮기는 가공법입니다. 반도체 회로를 새길 때 널리 쓰이지만, 이번 기술은 회로를 깎는 대신 고분자 내부를 선택적으로 부풀립니다. 연구진은 감광 성분이 든 필름에 비교적 깊이 들어가는 자외선 A(UV-A)를 비췄습니다.
빛이 닿은 곳에서는 긴 고분자 사슬 일부가 끊어지고, 다른 일부는 서로 연결되는 가교가 일어납니다. 그다음 약한 용매가 필름 안으로 스며듭니다. 끊어진 조각은 움직이기 쉬워지고, 가교된 그물은 형태를 붙잡습니다. 이 힘겨루기가 기공을 만들고 키우며, 조건에 따라 다시 주저앉힙니다.
빵 반죽의 기포를 떠올리면 쉽습니다. 다만 연구진은 반죽 전체를 한꺼번에 부풀린 것이 아닙니다. 빛의 무늬에 따라 마이크로미터 단위로 어느 곳이 얼마나 부풀고 무너질지 정했습니다. 실제 작동은 열효과가 아니라 광화학 반응, 용매 침투, 고분자 점탄성의 조합입니다.

왜 잉크 없이 흰색과 회절색이 나올까?
흰색 페인트는 보통 안료 입자가 여러 파장의 빛을 산란시켜 보입니다. 딥폼 포토리소그래피는 안료 대신 크기가 제각각인 미세 기공으로 빛을 여러 방향에 흩뜨립니다. 흰 딱정벌레 비늘처럼 재료의 구조 자체가 흰색을 만드는 ‘구조색’ 방식입니다.
Nature 논문은 약 2만 DPI의 흰색·회색조 무잉크 인쇄를 보고했습니다. 패턴을 더 촘촘하게 만들면 빛이 규칙적으로 간섭하는 회절색도 나타났습니다. 같은 표면에서 기공을 부분적으로 무너뜨리면 계층적 거칠기가 생겨 물방울이 달라붙지 않는 연잎 같은 초발수성도 얻었습니다.
기존 방식과 차이는 무엇을 더하느냐에 있습니다. 잉크젯은 색소나 안료를 올리고, 발수 코팅은 별도 화학층을 입힙니다. 3D 프린팅은 재료를 층층이 쌓습니다. DFP는 이미 있는 필름 안의 구조를 위치별로 바꿉니다. 한 소재가 색, 높이, 젖음성, 액체 제어를 함께 맡을 수 있다는 점이 새롭습니다.

종횡비 20배, 피코리터 포획 — 논문이 입증한 것과 아직 빠진 것
연구진은 비정질과 반결정성 고분자를 포함한 여러 재료에서 공정을 적용했고, 평평한 필름뿐 아니라 섬유도 패터닝했습니다. 기계적으로 팽창하거나 붕괴한 발포 구조는 최대 20배의 종횡비를 보였습니다. 종횡비는 구조물의 높이를 폭과 비교한 값입니다. 가늘면서 높은 형상을 만들었다는 뜻입니다.
액체를 다루는 기능도 시연했습니다. 표면의 젖는 곳과 튕기는 곳을 나눠 피코리터 단위의 액체와 콜로이드 입자를 가뒀습니다. 1피코리터는 1리터의 1조분의 1입니다. 진단칩이나 화학 분석에서 아주 적은 시료를 정해진 자리에 놓는 기능으로 이어질 수 있습니다.
여기에는 중요한 단서가 있습니다. 논문은 원리와 시제품의 성능을 입증했습니다. 공장 속도, 제곱미터당 원가, 수년간의 내후성, 식품·의료 접촉 안전성은 공개된 논문 요약에서 검증되지 않았습니다. ‘상용 인쇄를 대체했다’고 말할 단계는 아닙니다.
공정 하나가 줄면 비용은 어디서 내려갈까?
경제성은 재료 가격만으로 결정되지 않습니다. 제품이 공장을 지날 때마다 장비, 정렬, 세척, 건조, 품질검사와 불량 비용이 붙습니다. 색을 내고 물을 튕기며 액체를 유도하는 기능을 한 번의 패터닝으로 만들 수 있다면, 가장 큰 절감은 고분자 몇 그램보다 공정 횟수에서 나올 가능성이 큽니다.
첫 후보는 보안 인쇄와 스마트 포장입니다. 2만 DPI급 미세무늬와 각도에 따라 달라지는 회절색은 복제하기 어려운 표식에 쓸 수 있습니다. 안료 없는 흰색이 충분히 오래 유지된다면 잉크 재고와 건조 공정을 줄이고, 같은 필름에 위조 방지와 발수 기능을 넣을 여지가 있습니다.
둘째는 섬유와 표면재입니다. 연구기관은 금속 안료와 과불화화합물(PFAS)계 발수 소재를 대체할 가능성을 언급했습니다. PFAS는 물과 기름을 잘 밀어내지만 환경 잔류성 때문에 규제가 강화된 물질군입니다. DFP가 같은 내구성을 더 단순한 재료 구성으로 달성한다면 규제 대응 비용과 코팅 단계를 줄일 수 있습니다. 아직은 기대효과입니다.
셋째는 미세유체 진단입니다. 기존 마이크로몰딩은 대량생산에는 강하지만 금형을 만들고 설계를 바꾸는 데 시간과 돈이 듭니다. 실리콘·유리 가공은 깨끗한 작업실과 식각 공정을 요구합니다. 한 리뷰는 Pyrex 기판을 10~20센트/cm², PMMA를 0.2~2센트/cm²로 비교했습니다. DFP가 값싼 고분자에 유로와 표면 젖음성을 함께 새길 수 있다면 소량 맞춤형 진단칩의 시제품 주기가 짧아질 수 있습니다.
상용화 성공 시 비용이 줄어드는 경로

242억달러 적층제조 시장 — DFP 몫은 아직 없다
Wohlers Associates와 ASTM International은 2025년 세계 적층제조 매출을 242억달러로 집계했습니다. 전년보다 10.9% 늘었고, 서비스 매출은 15.5% 증가한 반면 장비 판매 증가는 3.6%였습니다. 기업들이 새 프린터를 사는 일보다 이미 설치된 생산능력을 실제 제조에 쓰는 데 돈을 더 쓰고 있다는 신호로 읽을 수 있습니다.
그렇다고 242억달러가 DFP의 시장 규모는 아닙니다. DFP는 전통적인 적층제조와도 다르고 아직 판매 제품이 아닙니다. 이 수치는 맞춤형 디지털 제조에 지불할 산업 수요가 있다는 인접 지표일 뿐입니다. DFP의 직접 시장을 계산하려면 처리 면적, 장비 가격, 재료 수율과 고객 인증 기간이 먼저 나와야 합니다.
수혜 기업군도 특정 종목보다 역할로 보는 편이 안전합니다. UV 노광 장비와 광학 부품 업체, 기능성 고분자와 감광제 공급사, 롤투롤 장비사, 보안 인쇄·포장 회사, 랩온어칩 제조사가 후보입니다. 반대로 안료·잉크·PFAS 코팅 공급사는 일부 기능이 구조색과 물리적 표면으로 옮겨갈 경우 경쟁을 받을 수 있습니다. 이것 역시 상용화가 성공한다는 조건이 붙습니다.
상용화를 가르는 네 가지 질문
실험실에서 예쁜 패턴을 한 번 만드는 것과 공장에서 수백만 장을 같은 품질로 만드는 것은 전혀 다른 문제입니다. DFP가 산업 기술이 되려면 해상도보다 반복성과 처리량이 먼저 숫자로 나와야 합니다.
- 대면적 필름과 연속 섬유에서도 기공 크기와 색이 균일한가
- UV 노광과 용매 침투·회수 공정을 얼마나 빠르고 안전하게 돌릴 수 있는가
- 마찰·세탁·자외선·온도 변화 뒤에도 색과 초발수성이 유지되는가
- 의료·식품·섬유용 규격과 재활용 공정에서 잔류 감광제와 용매 문제가 없는가
품질 표준도 중요합니다. ASTM은 적층제조가 반복 가능하고 일관된 부품을 생산하려면 표준화, 인증, 적격성 평가가 필요하다고 강조합니다. DFP 역시 고객마다 ‘하얗다’와 ‘물을 튕긴다’의 기준이 달라서는 거래가 어렵습니다. 광학 반사율, 접촉각, 유로 치수, 수명 시험이 공급계약의 언어가 돼야 합니다.

제 판단은 이렇습니다. 딥폼 포토리소그래피의 큰 기회는 ‘더 선명한 프린터’가 아닙니다. 한 장의 플라스틱에 광학·방수·미세유체 기능을 함께 넣어 부품 수와 공정 수를 줄이는 제조 플랫폼입니다. 2만 DPI는 시작을 알리는 숫자입니다. 사업성을 결정할 숫자는 분당 처리 면적, 불량률, 수명, 제곱미터당 원가가 될 것입니다.
